"I have had similar problem and I have replace TPS 79633 regulator with TPS 73633. So far it it working fine on ground, have not made any flight with that. "

First Flight

So far I have flown aircraft with autopilot, but there are always other people present who are doing differnt tasks. So onus was not entirely upon me to ensure that everything goes correctly. Pilot is there to fly the aircraft, one more guy to ensure that all connections are ok and aircraft is perfectly balanced etc..etc.. After make px4, just do make px4-upload, no you shouldn't have to compile px4fmu directly form firmware directory to run make px4 in ArduPlane folder(you just have to do make configure_px4fmu form firmware directory). Yes, for the IO, you have to compile px4IO separately(do make distclean and make confifure_px4io  and then make) and upload it to in your sdcard(px4io.bin). Then use the arming switch to program it once.
