To answer all your questions:
-Used this for the foam cutting

-Foam insulation from home depot (if you find a piece with a cut or break around the edges they'll give you a discount)
-Got some sheets of Basswood from Michael's then sanded them down to match some airfoil profiles from Airfoil tools.
-attached the profiles to either side of a piece of insulation and cut with the bow.
-Laminated whole body with this stuff, seemed to work a lot better than the monokote I had.

-Designed the motor mount in Solidworks and printed on a Lulzbot Mini (gotta love an open source company)
